Fired heaters are among the most critical assets in any refinery or processing facility. They operate continuously under extreme temperatures and pressures and when they perform well, they are easy to overlook. It is precisely this reliability that can breed complacency. And complacency, in the context of fired heater maintenance, carries a significant price.
The Risks of Neglect – Safety
The accumulation of coke, scale and other deposits within fired heater tubes is an inevitable consequence of normal operation. Left unmanaged, this build-up restricts flow, reduces heat transfer efficiency and causes tube wall temperatures to rise beyond design limits. The consequences can be severe. Overheated tubes are vulnerable to premature failure, and in the worst cases, tube rupture can lead to fire, unplanned shutdown and risk to personnel.
These are not remote or theoretical risks. They are well-documented failure modes that the industry has encountered repeatedly over decades. What makes them particularly dangerous is the speed at which a manageable fouling problem can escalate when inspections are deferred or cleaning intervals are extended beyond what the asset can safely tolerate.

As fouling progresses, thermal efficiency deteriorates and fuel consumption increases – costs that accumulate quietly in the background, often without being directly attributed to the condition of the heater tubes.

An unplanned shutdown is invariably more expensive, more disruptive and more difficult to resource than a planned one.
